    After observing my setup for quite awhile, my non-expert guess is that after pump shutoff, the water in the filter slowly drains back thru the pump and into the pool. When this happens, some of the DE falls off the grids. Then when you start it back up some of the DE flows thru those "holes"...

    I had seriously considered that, but due to the freezing temperatures here, I will be building an enclosure to sit on top of the 4x4 frame. If the pipes were outside I'd have to somehow insulate them. I don't close the pool here and the only trouble in the winter is cracked pipes on the pad...

    Think I'll answer my own question, having just spent some more time on Hydraulics 101. It looks like 2 inch pipe will work fine for everything, so I'll plan on that. I don't really have a very complex system, and if I need to, I can always add a ball valve for more resistance.

    Actually, I'm clear on why we need 2 inch pipe - - better flow with less resistance. I don't understand why it's better to go one size down for the returns, or if it applies in this case.
