Ray pac 266a heat exchanger issue.

3 year old raypac heater stopped working. Looks like heat exchanger is leaking. But looks like plug from header is leaking and causing the problem. Anyone else seen this before. Home warranty won't pay for it and it is out of warranty with raypac.20250317_152342.jpg
 
Check the condition of the o-ring. Replace if cracked. If looks good, lubricate with a silicone lube like Majic Lube II.

Not sure how a leak would cause the heater to stop working.
 
Leak went down the side across the bottom and rotted out pilot system severing gas tube. It was out of warranty but raypac said it was a know issue and offered a new heater... got lucky.

Difficult to tell without seeing all of the parts both inside and outside of the burner compartment, but from the excessive amount of corrosion it might not be due to a water leak from the heat exchanger/water manifold. You could try running the heater with the gas supply shut off to see if you have an actual water leak that you could identify.
