The flange on my pump (between the cover and housing) cracked over 2 years ago. It seemed to still hold a seal just fine, so I didn't worry about it. This winter though it doesn't want to hold when running at lower speeds (about 1500 rpm) and I can see and hear air leaking in. In Texas during the freezing nights last week I set the pump to run continuously overnight, and saw it lost prime in the mornings (Cue PTSD from the freeze when I lost most of my equipment pad)

If I put the pump on max speed and run water over the area, it'll seal enough to prime and run, but if the speed drops or turns off it'll eventually leak enough air and I'll have to do the same thing the next day.

I have already replaced the lid o-ring but it did not seem to help. Any thoughts on how to help close this gap without spending $300 on a new housing? It's literally only a couple mm missing that's preventing a good seal. I was considering some epoxy or bondo or something but wasn't sure if any other products might work.

There are several used on e-Bay for considerably less.
Swimables aftermarket brand on Amazon is about $175.00 new.
You could build the area up with Plast-Aid, file it smooth and give that a try.
 
Go to a local service department and ask if they have an old housing you can have or buy.

Companies that replace pumps have piles of old pumps and motors that they have to get rid of.
 





 





Wow, thanks for the list! I got some plastic jb weld Putty for 10 bucks from autozone and will try that. If it doesn't work I'll try these companies
