Quick summery, motor corroded/oxidized and pushed the flange away from the motor and against the impeller causing it to rub. I pulled the motor off and bought a new flange works fine now. Question is why would the pump corrode that much in 3.5 years. Its grounded, or at least a wire is attached to casing. anyone else have this issue.

We have seen that a couple of times and in most cases the pump was not attached to the "bonding wire" which not the same as the ground wire where the AC input is connected. It is not a very common thing to see..

I have three IntelliFlo pumps, and none of them have any type of corrosion.. All three pools are saltwater pools. One pump is over 10 years old, another over 7 years old and the one at my house is about 6 years old.

I just looked at some previous posts, looks too common.
Yes there is a bonding wire on it and it goes to the pool heater only. The motor case bonding connection was rusted and may not have been a great Connection. I cleaned it up and reconnected it.
If I put a multimeter on the bonding wire, what should i see ? 0 volts, continuity?

Continuity is measured in ohms but yes, there should be 0 ohms between the bonding lug and the green grounding wire. You can also measure the voltage and that should be 0v between the same two points.
 
Hopefully you replaced the sealplate on the pump as well. One of the threaded inserts that hold the motor to the plate came off with your motor. While it may appear that only three are sufficient, they aren't. You will have problems in the future with only three attachments, I've seen it too many times. There is a reason that the pump is engineered with all four. Also, without a doubt, that is damage from a leaking seal.

I had a inyopump do a very similar thing after 2 years. I think the seal didn't hold up to the salt ( or just failed ) and started leaking and I didn't catch it for a few months.
